金属プレスDFM:コスト効率の良い設計のための7つのルール

金属プレス加工において、製造性を考慮した設計(DFM)はコスト削減、品質向上、生産性向上に不可欠です。以下の7つのルールに従うことで、コスト効率の高い製造を実現するプレス設計を最適化できます。

Rule 1: Avoid Sharp Corners

ルール1:鋭角を避ける

金属プレス設計における鋭角は、成形時の応力集中を引き起こし、割れの原因となります。また、工具摩耗を促進し、金型破損のリスクを高めます。これらの問題を回避するため、内側・外側の角には常にR(アール)を設けてください。目安として、材料厚の0.5倍以上のRを推奨します。より大きなRは成形性をさらに向上させ、工具寿命を延ばし、生産コスト全体を削減します。

ルール2:均一な板厚を維持する

板厚のばらつきは、プレス時の材料流動を不均一にし、反り、薄肉化、割れの原因となります。部品全体で一貫した板厚になるよう設計してください。板厚変更が避けられない場合は、急激な段差ではなく、緩やかな遷移を使用します。このルールはフランジやリブなどの形状にも適用され、急激な変化は不良の原因となります。均一な板厚は金型設計を簡素化し、スクラップ率を低減します。

ルール3:穴径と穴間距離を最小限に抑える

小径の穴には細いパンチが必要で、破損しやすく高コストです。コスト効率の良いプレス加工のため、穴径は少なくとも材料厚以上にしてください。これより小さい穴は工具コストとメンテナンスを大幅に増加させます。また、穴同士の距離や穴と端部の距離は、通常材料厚の2倍以上を確保してください。これにより変形や破断を防ぎます。

ルール4:標準公差を使用する

すべてのフィーチャーに厳しい公差を指定すると、追加の検査とプレス速度の低下により製造コストが上昇します。厳しい公差は、部品の機能に影響を与える重要な寸法にのみ限定してください。重要でないフィーチャーには、標準的なプレス加工公差(例:穴位置は±0.005インチ、成形寸法は±0.010インチ)を使用してください。標準公差により、生産速度が向上し、二次加工の必要性が低減します。

ルール5:曲げ逃げを設計する

曲げが穴やスロットなどの他のフィーチャーの近くで発生する場合、裂けを防ぐために逃げ切りを設けてください。逃げ切りの幅は材料厚さの少なくとも2倍、深さは曲げ半径を超えるようにしてください。また、内部曲げ半径は材料厚さの0.5倍以上とし、割れを防ぎます。適切な曲げ逃げにより、追加の仕上げ工程なしで清潔で強固な曲げが実現します。

ルール6:アンダーカットと複雑な形状を避ける

アンダーカットにはサイドアクションカムやスライドなどの複雑な工具が必要となり、金型の製造コストとメンテナンスが増加します。同様に、深い絞りや複数のレベルを持つ形状は複雑さを増します。可能な限り、アンダーカットを排除するようにフィーチャーを再設計してください。避けられない場合は、プレス加工パートナーと相談してコストのトレードオフを評価してください。工具コストとサイクルタイムを削減するために、形状を簡素化してください。

ルール7:材料選定を考慮する

材料の選択はコストと製造性に大きな影響を与えます。標準的な炭素鋼(例:SPCC、DC01)が最もコスト効率が高く、広く入手可能です。耐食性が必要な場合は、ステンレス鋼よりも亜鉛メッキ鋼を検討してコストを節約してください。絶対に必要な場合を除き、特殊合金は避けてください。また、材料厚さも考慮してください。厚いゲージは材料コストと必要なプレストン数を増加させます。性能と予算のバランスを取るために、設計の初期段階で材料選定を最適化してください。
