IGBTパワーモジュールの信頼性は、モジュールとヒートシンクの界面の状態に左右されます。最大牽引負荷時、モジュールは数百ワットをこの界面に放出し、実装面が平坦でなければサーマルパッドが隙間を埋めることができず、モジュールは高温になり早期に能力低下します。押出アルミニウムは車両に適したコストでフィン面積を確保できますが、0.05mmの実装面とその上に加工されたシール溝を維持することが、単なるヒートシンクと真の熱ソリューションを分けるポイントです。

プロジェクト背景と課題

欧州のパワーエレクトロニクスサプライヤーは、複数のEVプログラムのTier-1パートナーとして、トラクションインバータ用IGBTモジュール向け液冷ヒートシンクを持ち込みました。押出プロファイルはすでに設計・検証済みでした:6063-T5アルミニウム、広い平坦な上面を持つフィン付きベース、下部に冷却チャネル。月産5,000個と設定されていました。図面上では一般的な部品に見えましたが、図面は別の物語を語っていました。

彼らはまず地元の押出業者を試しました。プロファイルは問題なく、価格も適正でしたが、加工された上面は量産で平面度を維持できず、顧客自身の認定試験中にシール漏れが発生しました。押出サプライヤーは形状を成形できましたが、加工界面やシール溝には対応できず、責任は2社間に落ち、完成品を誰も所有していませんでした。そうして図面が当社に届きました。

押出ままの実装面は、パワーモジュールを装着するのに十分な平坦度は決してありません。押出は長手方向に自然な反りやねじれを残します - 通常、この幅の面で0.2~0.3mm - そしてIGBTモジュールが安全に受けられるクランプ圧力では、どのサーマルインターフェース材料もそれを補償できません。モジュールは実装面が0.05mm以内で平坦である必要があります。その面の周囲にはモジュールガスケット用のシール溝があり、溝の幅や深さが変動すると、ガスケットは漏れるか過圧縮になります。モジュールとボードスタンドオフの両方に位置決めする必要がある実装穴を追加すると、上面全体を押出後に再加工する必要があります。

さらに熱サイクルがあります。使用中のインバータは数千回の加熱・冷却サイクルにさらされ、押出や重切削から部品に残留した応力は時間とともに平面度を動かします。ベンチで0.05mmを測定しても、車両で1シーズン後に0.09mmになるヒートシンクは、部品ではなく保証請求です。課題は一度0.05mmを達成することではなく、量産を通じて、そして車両の寿命を通じてそれを維持することでした。

プロファイル押出は6063-T5ラインで計画され、ブランクは切断前に制御されたストレッチ矯正と安定化保持を経ます。これにより2つの効果があります:押出ままの長さから反りやねじれを取り除き、CNCが均一な層だけを除去できるようにし、重要な面を切削する前に材料を緩和させるため、機械で測定された平面度が数ヶ月後も顧客が持つ平面度となります。冷却チャネル周囲の肉厚は一貫して保持され、加工された上面がチャネルに突き抜けることがありません - これは加工後にのみ表面化し、修理できない欠陥です。

実装面とシール溝のCNC加工

実装面、シール溝、すべての実装穴は単一の段取りで加工され、平面度と溝は同じデータムを基準とします。面はフライカットで平面度0.05mm、Ra0.8に加工され、シール溝は幅0.01mm、深さ0.02mmでフライス加工され、ガスケット圧縮がシールメーカーの許容範囲内に収まります。穴位置は0.01mmで保持されます。溝エッジは工程内でバリ取りされます。シールランド上の盛り上がったバリはガスケットを切り、どんな平面度でも修正できない漏れを引き起こすからです。

シール面の検証

シールは冷却液を電子部品から遠ざける役割を果たすため、溝は測定されるだけでなく検証されます。ゴー/ノーゴーガスケットチェックとライトバンド検査により、溝底とシールランドが全周にわたって連続していること、ガスケットに漏れ経路を与えるほど深い工具痕がないことを確認します。溝に段差やブレンドエラーがある部品は、手直しではなく廃棄されます。手作業で修正されたシールランドは、圧力下で保持する信頼性がないからです。

品質管理と納品
