完全ワイヤレスイヤホンの充電ケース内部にある電池コンタクトスプリングは、部品表の中では最も単純な項目に見えます。0.3mmのステンレス線を数巻きしただけのものです。しかし実際には、製造が最も難しい部品の一つです。コンタクト荷重は月産数百万個にわたって数パーセント以内に収める必要があり、メッキは汗、湿気、繰り返しのドッキングに耐えなければならず、少しでもドリフトすると現場では充電不良や保証返品として現れます。

プロジェクト背景と課題

顧客は、国際ブランド向けにTWSイヤホンおよびウェアラブルデバイスを開発・製造するアジアのODMです。各充電ケース内部では、小さな電池コンタクトスプリングが電池端子を押さえ、熱膨張、振動、数千回の開閉サイクルを通じて安定した接続を維持します。以前のサプライヤーは量産でコイリングできましたが、納入される荷重はバッチごとに目立って変動し、数千回の挿抜サイクル後のメッキ摩耗により接触抵抗が上昇し、エンドユーザーから断続的な充電不具合の苦情が寄せられていました。

エンジニアリング要件は三方向で厳しいものでした。第一に、スプリングは0.3mm線からコイリングされており、実用的なコイリングの細い側に近いため、線の張力からピッチまで、すべてのプロセスパラメータが最終荷重に影響します。第二に、コンタクト荷重公差は±3%に設定され、汎用スプリングで一般的に提示される±10%よりもかなり厳しいものでした。第三に、コンタクトは10万回の挿抜・押圧サイクルに耐え、ニッケルメッキが無傷である必要がありました。ユーザーがイヤホンをドッキングするたびに、メッキ表面は端子と摺動接触するからです。

量産規模がすべてを難しくしました。プログラムは2四半期以内に月産100万個から300万個へと拡大しました。この規模では、1%の不良流出率でも数万個の欠陥充電ケースを意味します。顧客は、初品だけでなく、量産で統計的管理を維持できるサプライヤーを必要としていました。

また、汎用スプリングではほとんど議論されない実用的な制約もありました。部品は異なる国の2つの組立工場へバルクで出荷され、0.3mm線のルーズなコイルスプリングはひどく絡みます。絡んだスプリングはリードが変形して到着するため、梱包、防湿、箱ごとの数量管理は後付けではなく、技術契約の一部となりました。

BQUQのプロセスソリューション

BQUQはこれをまず荷重管理の問題、次にコイリング作業として捉え、月産100万~300万個の規模で荷重分布を中心に狭く保つプロセスを構築しました。

材料と線材の選定

すべてのスプリングは304ステンレス鋼線からコイリングされ、顧客が湿潤環境での耐食性のために選択しました。監査済みミルからの線材は、入荷時に直径と引張りの一貫性を検査します。0.3mm線でもわずかな直径変動があれば、ばね定数が測定可能なほど変化するからです。0.3mmサイズは、BQUQが対応する0.2~3mmのスプリング線範囲に余裕をもって収まり、入荷検査で直径の均一性を記録するため、ミルロットの変更はコイリング現場に届く前に検出されます。承認済みミル間の切り替えは、荷重分布が変わらないことを確認する確認運転の後でのみ許可されます。

コイリングと荷重ウィンドウの設定

コイリングは、外径のインライン監視を備えたCNCスプリングコイリング設備で計画されます。単一の公称荷重を目標にするのではなく、プロセスは荷重ウィンドウを中心に設定されます。各段取りからサンプルスプリングをスプリング荷重試験機でテストし、荷重-たわみ曲線を±3%のバンドと比較します。ピッチ、直径、自由長を調整して分布がウィンドウの中心に来るようにし、ロックします。コイリング後の応力除去は残留応力を安定化させ、保管および輸送中に測定荷重がドリフトしないようにします。

ニッケルメッキとサイクル検証

メッキ前に、すべてのスプリングはバリ取りを通過し、鋭い切断尾端と電池端子を傷つける可能性のある線引き残留物を除去します。次にニッケルメッキを施し、厚さは腐食保護と低く安定した接触抵抗の両方のために管理されます。耐久性を検証するため、サンプルスプリングはイヤホンのドッキング動作を再現する治具で10万回の挿抜・押圧サイクルを実施し、設定間隔で接触抵抗を測定しました。メッキは貫通せず、抵抗ドリフトは顧客の限界内に収まりました。

コイル形状はまずコイリングステーションで設定し、次にコンタクト感覚に影響するすべてのパラメータを量産前にロックします。線径0.3 mm、コイル径、ピッチ、リード長は初品で測定し、コンタクト荷重はバッチごとに5点をサンプリングする荷重計で±3%ウィンドウ全体にわたって検証します。スプリングは0.3 mmの電池タブと作用するため、バリ高さとリードの位置合わせは荷重と同じくらい重要です。位置ずれしたリードはタブエッジに乗り上げてメッキを傷つける可能性があるため、リードは段取り替えごとにゴー/ノーゴー治具でチェックします。

品質管理と納品
